Compressed Air Energy Audit

Compressed air is often called the fourth utility on industrial sites. In manufacturing, food processing, logistics, and heavy industrial facilities, it can account for 10 to 30 per cent of total electricity use. On some sites, it is higher. Yet it remains one of the least audited and most poorly understood systems in the building.

The three most common problems are leaks, excess pressure, and poor demand control. A single small leak can cost thousands of dollars per year in wasted electricity. On sites with ageing distribution networks, total leakage rates of 20 to 35 per cent are common. Every 100 kPa of excess pressure adds around 7 per cent to your energy bill. Multiple compressors running without proper sequencing means paying for full-load electricity while delivering fluctuating output.

Our compressed air energy audit goes well beyond a basic leak survey. We assess your full system, covering compressor types and control strategy, pressure setpoints, demand sequencing, storage capacity, and ancillary loads. The outcome is a system-level picture of exactly where energy is lost, what it costs, and a staged improvement plan that works within your production constraints and capital budget.

On a recent industrial site in New South Wales, a one-day audit identified 26 active leaks, 91 MWh of wasted electricity per year, and $19,400 in avoidable energy costs. Repair costs were estimated at $1,390 to $3,500, with a payback period of under two years.

For sites spending $200,000 or more per year on compressed air, this audit typically pays for itself many times over.
